While crafting my sand trooper costume, I encountered the limitation of available print files as a major obstacle. As an amateur modeler, there's undoubtedly some room for improvement in this design, but it appears to be a solid foundation. The assembled_radio_face is the complete front panel with buttons, which I wouldn't recommend printing due to its complexity, but it's included for those who want it. Radio face and radio back are the primary components of the radio. I printed these at 0.2mm layer height, followed by printing the buttons separately on my SLA printer (or at least at 0.1mm on the FDM). Update December 7, 2016: The top right knob has been replaced with a new version. Print Settings Printer: Folgertech TF5 Rafts: No Supports: No Resolution: see below Notes: This design is optimized for large format printers. If your print bed is smaller than 12x12, you'll need to divide the file using netfab/meshimixer or another tool of your choice. I printed the face and back at 0.2mm layer height, 80mm/s, and the buttons at 0.1mm height, 60mm/s (with outlines slowed to 60% speed in Simplify 3D). The result is a print that requires minimal effort to clean up nicely and smoothly. Post-Printing Cleanup You'll need to smooth out the print lines. In my opinion, it's too much detail to use an epoxy coat, so I recommend using sanding + glazing putty instead. How I Designed This Designed in Onshape I gathered reference images of real radios and made my best effort at measurements.
