Roomba 500, 600 series side brush gear issues often begin with the intermediate gear failing, but more frequently it's the screw retaining the brush strips that gives out. Typically these gears are printed in PLA and may require some filing of the hex to ensure a proper fit for the brush. To avoid stripping the threads, slowly cut them one quarter turn at a time, then back out until the screw is fully seated. First, place the small spacer onto the shaft, followed by the gear itself - this redesign made printing significantly simpler. Update: The gear has been reworked to combine the spacer and gear into a single unit. Printing this new version will require rafts and supports, and an updated file has been added as Roomba side brush gear 2 v4. Additionally, some extra draft has been included in the hex portion for improved brush fitment.
