I was having trouble with the plugs that came with my Profile Design aerobars - they fit a little loosely and kept getting knocked off. The other day, one even vibrated out while I was descending a steep grade. I wasn't going to stop and climb back up just for something that would fall out again. So, I decided to come up with a replacement design using Fusion 360. It took me about three minutes to create it. This new design is specifically made for Profile Design aerobars, but it might also fit other brands of aerobars - your mileage may vary. I designed this object with a 90-degree overhang that normally would need supports. Instead of relying on the slicer's generated supports, I incorporated a slitted shroud into the part design. This will print faster and use less filament. Just break off the four shroud pieces to reveal the part. An #016 o-ring (1/16 inch cross-section, 5/8 inch ID) is fitted into the slot in the base. This keeps the plug firmly in place on the handlebar.
