I'm making molds for molding notebook power connectors and other similar connector parts with Ø6.3 mm diameters. To get this done, I use a hot glue gun attached to a pistol grip for precision control over my work. The best results come from using a nozzle diameter of 0.5 mm and a layer thickness of 0.1 mm. If you want better quality molds, try reducing the layer thickness to 0.05 mm. You can also get excellent results by applying a lubricant like motor oil or Vaseline to the mold before pouring in the hot glue. To release the molded part from the mold, wait for at least 30 minutes after pouring the hot glue. Once it's set, you should be able to remove the molded connector without any issues.
