I designed a final drive gear for my Power Wheels Jeep Hurricane using the #7 gearbox, which should also work on the 7R model. Initially, I saw a 54t version of this gear online, but our jeep has a different tooth count (38) on the output gear, so I created my own design. The first version was roughly OEM-sized, maybe slightly larger, but it broke quickly when my daughter collided with something and damaged the teeth. I then increased the outer diameter (OD) of the spline portion of the gear and decreased its inner diameter to improve tooth engagement. This change also helped fix a damaged wheel hub from a broken tooth. This is version 1.2, which has been working well for about a month now. I designed and printed V3, pictured, with a maximum OD, but our gearbox is a bit worn, so it might be tight in a new gearbox. We haven't had to use this gear yet since 1.2 hasn't given us any problems. Version 2 was a decreased OD to fit snugly inside a PVC sleeve, but I didn't include that version in the upload as I never got around to exploring that option. I've only tried printing with PLA so far, but if more strength is needed, I would try ABS or Nylon next. If yet more strength is required, I think I would just invest in casting one from aluminum.
