UPDATE: I've upgraded the design (v4) by boosting its overall thickness so I no longer need to use a nylon washer as a spacer, and it eliminates the 2-3mm gap between the flag and mailbox. We've spent over six years in our home now, and the flag on our mailbox was starting to look pretty worn out. So, I designed several prototypes and decided to print version 3. Next, I'll go back into Solidworks and increase the height of the "sidewalls" by another 2.5mm to match the original more closely. Additionally, I'm going to lengthen the shaft for the attaching screw since I needed to use a 2mm thick washer with version three. I printed this design using ABS at .3mm layer height and 15% infill. I also employed a ten outline skirt in Simplified3D to control warping effectively.
