Key head replacement
thingiverse
I made a basic replacement head for a friend whose flip key broke. I've tested it on a Kia flip key. The blade will be slightly off-center, but that's not very noticeable. The fit was extremely tight. I ended up filing down the edges of the blade to give it a rough surface and then used a torch to heat up the key blade. I then tapped the heated blade into the replacement key head and it doesn't move or wiggle at all. I tried to pull it out with my hand, but it wouldn't budge. The key ring hole is just a bit too close to the edge for my comfort, but after attaching a ring and pulling on it, it didn't even fatigue the plastic. I printed it in PLA, but if you plan on leaving it somewhere hot, you might want to use ABS or a better material instead.
