I just modified a remix from Thingiverse: http://www.thingiverse.com/thing:145073; I expanded the holes for my SD cards about 1mm in both X and Y directions, and slightly deepened them in Z. Tested it on an old Lenovo X200s ThinkPad - works like a charm! I printed this design in yellow PLA with .2 layer height, a .5mm nozzle, and 60mm/s print speed, using 15% infill. Unfortunately, my black PLA was running low. The design fit tight at first but smoothed it out to match. Edit: Depending on your express card caging's specific design, you might end up losing your micro SD cards inside the notebook. I'm working on a V2 release that should fix this issue.
