I'm updating rev 2 and 3. The short story: use rev 3 for one-time print, it may need tape shimming. Use rev 2 for a tight fit to the Vive, but could be too tight depending on your printer calibration vs mine. After playing several hours, I found that the lens holder could hit my nose a bit, right where my glasses would normally sit. Especially trying to get the screen as close as possible. So I added some chamfer to that area. While I was at it, I also put a slight chamfer on the end that slips over the Vive. And both rev 2 and 3 have the reduced hold on the lenses, which is still plenty tight. Printed with 2 shells this time, which was fine and probably helps give it a bit more flex. This remix is based on https://www.thingiverse.com/thing:2080071. I really liked kizinfo's design but wasn't happy with the details. The original has a lot of thin sharp points and areas that require support that could be better. This was redesigned in Solidworks, just using the original concepts and what dimensions I could pull from the STLs. (I'm not a Blender user). This should be printed with the lens holder groove side down toward the print bed and supports threshold set to 46 degrees or higher. I used PETG but most any material should work. The original version here printed well and ended up with a tighter fit to the lenses (almost too tight) and a tight fit in the Vive headset, so I didn't have to do any shimming with tape. Of course, another printer may get those dimensions slightly different, so I made Rev 1. Rev 1 makes the lens fit a little less tight and opens up the fit to the headset, so tape shimming as in kixinfo's design may be needed. I haven't test printed Rev 1, only the original. Like kixinfo's original, this uses 43 mm lenses purchased from Zenni Optical. I have copied his notes on that below: "The lenses were taken from: http://www.zennioptical.com/550021-metal-alloy-full-rim-frame-with-spring-hinges.html. Used the cheapest cr39 plastic with AR coating. CR 39 has the least chromatic aberration (lowest abbe value) of any lens material. The design is built around these being set in the specific frames at an IPD of 63mm, regardless of your actual IPD. Before removing lenses from frames, be sure to mark the top edge with a small dot to know which way is up." My lenses have a correction of -8.75, so this works well even with strong prescriptions. These make using the Vive a lot more comfortable for me and make the graphics quite a bit nicer. Also, it allows me to use a thinner aftermarket foam pad that gets the display closer for better FOV and the aftermarket foam doesn't soak up sweat and is easy to clean.
