To create sharp angles on 0.75" thick aluminum, I suggested using a small radius of curvature instead of welding separate parts. By making a "groove of folding" in mid-material and creating a wide groove to replicate true thickness, the bending process becomes easier and provides feedback on sheet metal functionality. After unfolding, chamfers can be welded and ends ground to hide folding grooves. Although material strength is weakened at the folded section, aesthetics usually don't require full strength. To enhance bonding, epoxy glue is applied along the chamfers.
