The newly designed bracket showcases a 63% mass reduction, decreasing its weight from 1.892lbs (860g) to 0.705lbs (320g), with a minimum Modal Strain Energy of 1.005. A structured design methodology based on sequential optimisation strategy was employed, validated by robust Finite Element Analysis for accurate stress distribution visualization. Physical prototypes were produced using 3D printing technology, excluding internal voids to enable 'in-service' crack detection. The entire process utilized MSC.Apex for geometry manipulation and meshing, MSC.Patran for optimization setup, and MSC.Nastran for analysis and optimization purposes.
