Inspiration was sparked by a Thingiverse project: https://www.thingiverse.com/thing:4245757, which drew from the original Montana mask: https://www.billingsclinic.com/foundation/3d-printed-surgical-mask/. A specific design, @MrDWGraf's, caught my attention but I sought more space for filter media. Since no original files were available for modification, I turned to the source of the Montana mask and made adjustments accordingly. Enhancements were made to mask strap rings and interface inlets, increasing to 58mm for improved airflow. Separator design was changed to hexagonal for easier printing. Two caps are offered: one for everyday use, minimizing resemblance to Bane's mask, and another designed specifically for healthcare workers who may encounter liquid splashes. Filter material used consists of a single cotton round available at Costco and a thin piece of activated charcoal mesh found in aquarium stores. For added protection, a thin layer of melt-blown filter material can be inserted, although these can be challenging to obtain. The mask itself is printed using TPU or TPE for better fit and seal. The cap and separator can be printed with PLA, ABS, or PetG, but I prefer ABS or PetG due to its increased strength. All components can be printed without support, utilizing a 6mm nozzle at 0.25mm layers for faster prints. For individuals with medium-sized faces, printing this set at 90% is recommended. Larger faces will require printing at 100%, while smaller faces and kids may need 80-85%.
