After having countless issues with the plastic gears on my black diamond headlamp, I decided to make a complete redesign of the adjustment mechanism. The model uses a pin/hole design for adjustment. Spring tension holds the pin in place (Ender 3 bed leveling spring) Print all parts with 100% infill and cooling fan off for maximum strength. Instructions: 1) Print Body standing upright, with raft, support material everywhere. 2) Print Pin Holder Part 1 laying down. no supports needed. 3) Print Pin Holder Part 2 in you preferred orientation. I printed with the opening facing up, with a raft. 4) Print the Pin horizontally for maximum strength. 5) Slide the spring (ender 3 bed leveling spring) over the one side of the pin. Then use superglue to attach the pin to the knob 6) Place pin/sping into the pin holder part 1. Then use superglue to attach part 2 and enclose the pin and spring. The are small flaps on either side to increase surface area for glue. 7) remove the existing two small screws on the headlamp and use them to attach the pin holder. additionally, use superglue to adhere the pin holder to the headlamp body. There is a rectangular extension on the pin holder that should correspond to the back of the headlamp. 8) finally, attach the body and install the adjustment strap.
