Create as many base plates as needed using a laser cut plate. Since acrylic is an option, drilling into it poses no issue at all. Check out related projects on Make It Labs' wiki at http://www.makeitlabs.com for more inspiration. The laser cutting process calls for the following steps: start by machining a thick plate to encase positive stops in the back and screw holes in the front. This plate is known as the "a" plate, and its primary function is providing workspace with pins from the base plate, arranged on a 1" grid. Reduce laser power to minimum while increasing speed to maximum, resulting in faint marks that serve as alignment indicators. Secure these components using glue or VHB tape. However, stack up tolerance might necessitate surfacing or adding shims for precise assembly.
