I mold molding 3.5 jack connectors using hot glue guns. My best results come from using high-quality glue with layer thicknesses as thin as 0.1 mm and nozzle diameters of 0.5 mm. If I were to experiment, I might try reducing the layer thickness even further to 0.05 mm for better quality. To prepare my molds, I first lubricate them with motor oil or Vaseline before pouring in the hot glue. After allowing the glue to set for thirty minutes, I carefully remove it from the mold.
